Ok, here is what happens now.

I've changed my settings to go to sleep in 5 minutes when using battery power and left the computer idle for the 5 minutes, running Safari, Firefox, iTunes, App Store and Mac OS Preferences.

After 5 minutes, the display goes black, the white light in front of the MacBook Pro comes on and I can still hear the disk spinning (or maybe the fans, can't be sure). After about 5 minutes, the white light finally starts flashing and the MBP goes silent.

Have done that about 5 times, and the MBP wakes up like a charm!

Excuse for my ignorance, by "reinstalling from scratch" you mean using the recovery HD options or had to re-format and install?

I already used Recovery HD, and still no sleep on idle or when I manually set it to sleep and leave it overnight, I get the beachball of death.

Yes, format and start everything from scratch.

I didn't restore my system from TimeMachine.

Everything now works beautifully

Okay, yes, I believe this is what is happening with me too. It's been driving me mad. Are the indications of this intermittent, and then regular, fan activity in the region of 3 - 6k rpm but with no major processes running? CPU running a bit hotter than usual? I haven't noticed the sleep issue, but that may be because I haven't been paying attention. My MBP is actually in for repair because I couldn't work out what the problem was.

I will try the clean install as recommended here. I just reinstalled Lion, but then moved everything back from time machine - I guess that was my mistake?

Yes, my first attempt was to do a clean install of Lion and then restore everything from TimeMachine. Everything worked beautiful but I had the sleep problems. I don't remember having problems with CPU heating up, but I didn't pay attention as my MPB is usually hot anyway.

Installing Lion again and not restoring from TimeMachine fixed my sleep problem and the MPB runs great now

I have a Boot Camp partition that I don't particularly want to wipe (I don't know how many activations I have left before I have to call MS & I don't want to call MS!). Will it make a difference to the performance of the drive if I only wipe and then reinstall Lion?

Sorry mate I can't help you with that, I don't have a Bootcamp partition, but I don't believe it should matter as is a different OS and the problem I believe is only in Lion when you replace a normal HD with the Momentus XT (apparently it goes crazy if you don't install from scratch and forget about your backups).

I would say you should be ok just installing Lion and leaving you Windows partition as it is.

I'm wondering, are those of you who are having this problem with the hard drive using Find My Mac or are you using custom power settings? The Wake for Network (which must be on for Find My Mac) setting causes a lot of drives a lot of trouble. Also, if your "computer sleep" settings are longer than 30 mins or so, that seems to be a problem too.

Discovered today after a clean reinstall that the problems went away after I adjusted these settings. Wake for Network was the biggest culprit.
